When similar products are stored across multiple random locations, when there’s no consistent logic to where things live, and when visual identification depends on memory rather than clear physical organization, errors compound.
Watch for:
- Regular discrepancies between physical inventory counts and records
- Products appearing in multiple unofficial locations because the primary location is full or hard to access
- QA checkpoints added downstream specifically to catch picking errors
- New employees taking significantly longer than expected to reach baseline accuracy
Proper shelving, modular drawer systems, and clearly designated bins and containers create the physical foundation that makes accuracy possible. No software solves a layout problem.
Labour Costs Keep Rising Without a Throughput Gain
If your payroll is climbing but your output isn’t keeping pace, the layout deserves serious scrutiny before you add headcount. Inefficient layouts stretch every task. Onboarding takes longer because the facility is hard to learn. Fatigue-related errors increase late in shifts because the physical demands of navigating a poor layout are higher than they need to be. Overtime becomes the norm to hit volumes that should be achievable in a standard shift.
